- This project examined the disruptive effects of introducing additive manufacturing (AM) processes into a traditional cellular manufacturing layout and how the cell could be responsively-optimized to minimize the negative impact of this disruption. The work consisted of four main tasks, namely (1) development of a convex program to describe the production time and power requirement for a generic manufacturing cell (including convexity proof), (2) an examination of how and why AM processes are disruptive, (3) modeling the inclusion of a disruption caused by replacing one of the cell machines with an AM process, and (4) developing and verifying a process for adaptively-optimizing the disrupted cell. To explore the concepts presented, a detailed case study was developed and performed; an aluminum power transfer shaft cell was designed and optimized relative to machine parameters to minimize the power and time requirement to produce it. One of the machines was then replaced with an AM process. This AM process only required about 20 minutes to run, but added nearly 45 minutes to the production time since it disrupted the flow of the rest of the cell. After adaption, it was found that the cell could be re-optimized to reduce this extra time to only seven minutes. The power requirement increased due to this, but it was still within the established bounds. The nature of the trade-off between the time and power in this kind of the problem was explored as well, using the Pareto fronts from the case study problem. All optimization was done using convex programs with the Interior Point Method implemented in MATLAB.
